Welding Aluminum vs. Steel: Which is More Cost-Effective?

Welding is an essential process in modern blacksmithing. It involves joining two or more pieces of metal by melting them together using heat and pressure. When it comes to welding, the cost of materials is a crucial factor to consider. In this post, we will explore the cost differences between welding aluminum and steel materials.

Aluminum is a popular choice for many applications because of its lightweight and corrosion-resistant nature. However, it can be more expensive than steel, making it less commonly used in certain industries.

The cost of aluminum varies depending on the grade and thickness required for a particular project. For instance, 6061-T6 aluminum sheet with a thickness of ¼ inch may cost around $5 per pound while 7075-T6 aluminum sheet with the same thickness may cost up to $15 per pound.

Welding aluminum also requires specialized equipment due to its low melting point compared to steel. This equipment includes high-frequency welders that can produce frequencies up to 400Hz, which are necessary for creating strong welds on thinner sheets of aluminum.

On the other hand, steel is widely used in various industries such as construction, automotive manufacturing, and shipbuilding due to its strength and durability. The price of steel also depends on factors like type (mild or stainless), grade (low carbon or high carbon), size (thickness) as well as market fluctuations.

Mild steel costs less than stainless steel because it contains lower amounts of alloy elements such as chromium and nickel that increase corrosion resistance but add significantly to the overall production costs.

When welding mild steel using standard MIG welding machines typically found in most workshops today will not require any additional specialized equipment beyond what you already have available if you’re working with thicker sheets (>3/16″ thick). However when working with thinner sheets (<3/16"), gas tungsten arc welding (GTAW) machines are recommended since they allow better control over heat input and can produce a cleaner, more precise weld.
